The short version
Warehouse roofs are large, low-pitched, and made of sheets that overlap. The overlap is the joint. When the seal at that joint tires, when screws lose their washers, or when a skylight curb lifts, rain blows uphill into the building. The gutter can be clean and correctly falls, and the floor still gets wet ten metres in from the wall. Replacing that gutter because it is the only metal you can see from the roller door spends the maintenance budget on the wrong edge.
The inspection walks the laps and the screw lines. It looks at ridges and at every boot where plant comes through the sheet. It looks at the gutter too, so we can say it is innocent with a photo, not with a shrug.
How a lap lets water in
Metal sheets are designed to shed water over the lap, not to sit in a pond. On a tired roof the lap capillary-draws wind-driven rain, especially on a shallow pitch when a southerly has time to push. You see it as a line of drips under a join, repeating each bay, worse on the weather side. A gutter leak is a line at the perimeter. A lap leak is a grid. Once you have seen the grid you stop blaming the leaf litter.
Screws tell the same storey one fastener at a time. UV and movement crack the washer. The screw turns in an enlarged hole. Each hole is a small, reliable leak directly above a workstation, which is why everyone remembers it as “the roof” and nobody remembers it as a washer. Replacing washers and fixing the lap detail is a repair. A roof rusted through along the end laps is a replacement conversation. We should be able to show you which one, from the sheet, not from the age of the business.

Penetrations and the “new” leak
Warehouses collect penetrations. A whirlybird, a split system, a skylight strip, a solar array added in 2019 onto a roof from 1998. The new leak is often the new hole. The curb flashing that was silicone-filleted on a Friday fails on the first hot week when the metal moves. Walk those curbs before you walk the perimeter. The installer of the plant may own the defect. The roof still has to be made weathertight around it, and the scope should say who is touching the unit.
Skylight strips deserve their own sentence. They leak at the side lap and at the end, and they also drip condensation that looks identical from the floor. A cold clear morning drip under a skylight can be condensation. A drip during rain, in a line, is a lap. We do not coat the symptom until we know which. Wiping a skylight and calling it a roof repair is how the next rain feels personal.
When it really is the gutter or the box gutter
Some factory roofs do fail at the edge. Internal box gutters clog, hold water, and overflow into the tray because there is nowhere else for the water to go. That overflow can appear in the middle of a building, which imitates a lap leak. The difference is the path in the roof space or under the sheet: a wet gutter, a dry lap, a tide at the high end of the box. We photograph that. If the steel of the gutter is holed, replacement is the repair. If the steel is sound and the gutter is full of seed and plastic, the steel is not the failure. A flush is a gutter company’s job. We do not pretend a flush tutorial belongs here. We say when the steel is finished.
Downpipes that have been bridged or painted shut show up on the same walk. A lap repair will not empty a pipe that does not connect. The scope can include both findings when both are true. It should not collapse them into “roof leak, make good”.
Safety, hours, and what we will not touch
Factory roofs are working roofs. The quote names exclusion zones over the floor, the hours around the shift, and how we stop swarf falling into product. A food or packaging line changes that conversation again. We would rather book a Sunday than discover the line at 7am.
Older industrial roofs can be cement sheet. We do not remove it, we do not cut it, and we do not write a method for someone else to. If that is what the “metal” turns out to be, the job stops for a licensed removalist. The cement sheet page is the boundary. A lap repair assumes a roof we are allowed to work on.
From the floor stain to the joint
- 1. Mark the drip on the floor and the bay above it
- 2. Inspect laps, screws, and penetrations before the gutter
- 3. Photograph a sound gutter if the gutter is innocent
- 4. Repair the joint, or replace steel that is holed
- 5. Re-check that bay in the next rain if access allows
